How to roll car wheels

In order not to go into a deep justification of this position using terms unfamiliar to the consumer, such as “residual deformations”, “absorption energy”, “internal stress of the metal”, etc., we will simply quote from paragraph 2.3. "Safety and Service Guidelines for Wheels" published by the Association of European Wheel Manufacturers (EUWA): "Any repair of damage to the rim or rim by heating, welding, adding or removing material is absolutely prohibited." All organizations that are, to one degree or another, involved in the production of alloy wheels have similar recommendations. What does this mean? This means that with any heating (including during welding), the alloy from which the disk is made completely changes its structure and characteristics and simply physically cannot withstand the loads that fall on a car wheel. The consequences will greatly depend on the specific situation - from disruption of the disk geometry on a relatively small bump or hole, to its complete destruction in case of more serious problems on the road and/or high speed. Well, it’s better not to even think about the consequences of losing a wheel at high speed. It is not only not recommended to ride on a disc that has been subjected to any heat treatment (heating), but it is absolutely prohibited and dangerous! And there are no compromises here and there cannot be.

Rolling out stamped and steel wheels

The following modifications can be rolled out at a tire shop:

  • cast;
  • forged;
  • stamped;
  • light alloy;
  • steel;
  • collapsible.

For larger thicknesses, preparation must be made in a V shape. Welding must be performed at increased speed. The speed mode guarantees to minimize the effect of the thermal effect of welding on the metal.

The arc should not exceed 1 - 1.5 mm. This allows you to destroy the oxide film that appears on the surface of the part and guarantees high quality welds.

Is it worth a ride?

Is it possible to roll a disc if there is no visible damage? To this question, any master and experienced motorist will answer that it is not only possible, but also necessary.

The disc is then placed in a special oven, where it is kept at temperatures up to 200 °C to achieve polymerization of the paint. The process takes about 15 minutes.

The discs can also be painted with acrylic paint. Unlike powder, which is based on a dry concentrate, acrylic is liquid. And this greatly simplifies the process. Plus, if the entire discs are covered with powder paint, then with acrylic you can paint part of the surface, apply a certain design, for example. You don't have to turn to professionals for this. The paints are sold in aerosol cans, which allows you to work in garage conditions.

Main types of aluminum rims

One-piece cast disc

Forged disc

The mechanical characteristics of forged wheel rims are the highest of all types on the market. They are produced by machining forged blanks from aluminum alloys 6061 and 6082.

This type of disc is not common due to its limited production. Their mechanical characteristics are similar to those of forged wheels. The rolling of the disc itself is carried out on equipment similar to that used to roll steel discs, but at the same time, tire shop technicians often heat the deformed areas of the disc with a blowtorch or other method. It is absolutely forbidden to repair disks this way! (the answer to the question “why?” is above). The only relatively safe option is to try to “tap” the bent (deformed) sections of the rim and then roll it without warming it up. But this process is quite labor-intensive and time-consuming, so the price of such repairs is quite high and not every master will undertake it. And this is relevant only in the mildest cases, when, in principle, you can do without straightening the disk, since with more complex deformations it is no longer possible to “tap” the disk efficiently, at least without heating it. It is very important to understand that a heated alloy wheel is in any case unsuitable for installation on a car, so when purchasing used alloy wheels, you must carefully inspect all surfaces of each disk. Heating usually leaves corresponding stains on the disc that cannot be washed off. Therefore, if the discs have not been painted, it is usually not difficult to determine whether the disc has been heated in the past.

When to roll

The car itself helps to understand that the rims need to undergo restoration in order to return to the correct geometry. The car changes the nature of its behavior on the road, making the driver feel something is wrong and feel the changes.

Experts and simply experienced motorists identify 3 key signs by which one can certainly understand that the geometry of the violation, displacements have occurred, and some action needs to be taken.

It is a mistake to rely solely on visual inspection. Externally, the wheel may look quite normal and not cause any suspicion. But even with small defects and geometry violations, you can encounter unpleasant consequences. Better listen to your own vehicle. If you notice at least one of the signs listed below, you should at least visit a car service center and undergo a diagnostic procedure. In the case where the check confirms axial, radial or combined displacement, the rolling itself is carried out directly.

    begins to wear out too quickly. Moreover, in parallel, an uneven decrease in tread thickness is observed. This does not always indicate problems with the geometry of the disk. But it acts as one of the potential reasons.
  1. There is a deterioration in the level of adhesion between the wheels and the road surface. Steering efficiency also decreases, braking takes longer, and braking distance increases. To do this, you need to understand and know how the car behaves under normal conditions. Inexperienced drivers may not always notice such signs.
  2. An extraneous vibration is felt when moving. These vibrations are transmitted to the steering wheel in a situation where the front wheel rims located on the front axle are damaged. And when the geometry is disrupted on the rear axle, then vibrations will be transmitted to the body.

It is extremely reckless and wrong to ignore such symptoms. If you continue to operate the car with such a problem, this will gradually lead to the destruction of the structural elements of the suspension and steering components. One can only imagine how much it would cost to repair or replace them. Compared to disc rolling, this is a huge financial cost.

Heat affected zone when welding aluminum

Fusion welding metallurgy

When arc welding aluminum, melting occurs in the weld area of ​​the base metal, as well as the filler material, if used. When these metals solidify, new grains appear that “grow” into the grains of the base metal, which did not have enough heat to melt [7].

Regardless of the type of heat source, all welds in fusion welding have areas with dramatically different microstructures. These microstructure changes arise due to phase transformations in the solid state, such as:

  • recrystallization and/or grain growth in cold-worked materials;
  • overaging or dissolution of the strengthening phase in thermally strengthened (aged) materials.

This zone with a changed microstructure is called the heat-affected zone of welding [7].

Strength of aluminum in the heat-affected zone of welding

Aluminum alloys in the cast state (F state) or annealed state (O state) can be welded without any significant loss of strength in the weld heat affected zone. In this case, the strength of the weld corresponds to the strength of the base metal. This applies, for example, to cast wheel rims made of AlSi7Mg0.3 and AlSi11Mg alloys, which have not been heat-hardened.

If an aluminum alloy, for example, received its increased strength due to cold plastic deformation (hardening) or due to the release of strengthening particles (aging), for example, in the T6 state, then in this case there may be a significant loss of strength in the heat-affected zone.

Cold-worked alloys, for example, alloys of the 5xxx series, lose their strength due to the recrystallization process, which occurs in the heat-affected zone at temperatures above 200 ºС, and at temperatures above 300 ºС - partial or complete annealing (Figure 3).

Thermally strengthened alloys lose their strength when heated due to the additional separation and enlargement of strengthening particles. This process is called overaging. At temperatures above 300 ºС, a state of partial or complete annealing is achieved (Figure 4).

Alloys 6061, 6082, 5454 and A356.0

Heat-strengthened alloy 6061 in the T6 condition has minimum yield and strength limits of 240 and 290 MPa, respectively. In the thermally affected zone they can decrease to 115 MPa (48%) and 175 MPa (60%) [8].

Heat-strengthened alloy 6082 in the T6 condition has minimum yield and strength limits of 255 and 300 MPa, respectively. In the thermally affected zone they can decrease to 125 (49%) and 185 MPa (62%) [8].

Alloy 5454 cold-worked to the H24/H34 state has minimum yield and strength limits of 200 and 270 MPa, respectively. In the heat-affected zone, these values ​​can decrease to 105 (53%) and 215 MPa (80%), that is, almost to the strength properties of the annealed state [8].

Alloy A356.0 (AlSi7Mg0.3) when cast into permanent molds in the T6 state has minimum yield and strength limits of 200 and 250 MPa, respectively. In the heat-affected zone of welding, the T6 state transforms into the F state with minimum yield and strength limits of 90 MPa (45%) and 180 MPa (72%) [9].

How is the rolling procedure performed?

Depending on the degree of damage and the nature of the manifestation of geometry violation on the disk, appropriate rolling methods are used.

The procedure has its own characteristics depending on what type of disk we are talking about. The approach to rolling will be completely different in the case of stamped and cast structures.

Therefore, these processes and the nuances of their implementation need to be considered separately.

Rolling of stamped products

According to experts, and this is a completely fair statement, rolling is more relevant specifically for stamped steel disks. Working with cast structures using similar methods is often irrelevant. But we'll talk about them a little later.

Stamped products are rolled in two main ways:

  • full;
  • partial.

In the case of full rolling, the entire surface of the damaged product is subjected to processing, regardless of where exactly the deformation occurred or the structure was bent. The advantage of the method is that the output is an almost perfectly smooth, fully balanced disc. But the method also has its drawbacks. Full rolling involves impacting the entire disc, including areas that have not been damaged. As a result, part of the metal layer is removed and the thickness of the product is reduced. This leads to the structure becoming more fragile.

The consequence of complete rolling may be damage and the appearance of more serious cracks during further use of the restored element.

Therefore, there is an alternative method in the form of partial rolling. Here the impact is carried out only on the damaged part of the disk. This leads to completely opposite strengths and weaknesses. That is, the thickness of the entire disk does not change, but ideal balance cannot be achieved.

How exactly to straighten or roll a stamped wheel is decided by the motorist himself or the technician who carries out the diagnostics.

At the same time, partial rolling is considered a technologically more complex process. Plus, the cost of the operation is far from small, although it is inferior in price to full rolling. You should be sure that when you pay money, you will get the appropriate result. This speaks to the importance of choosing a good specialist, as well as the role of preliminary diagnosis. It is unlikely that the motorist will be happy to learn that after paying for the service and attempting to restore the disk, he receives a product that is unsuitable for further use.

The rolling procedure itself is performed according to the following technology:

  • First, the specialist conducts a visual inspection of the existing defects. This allows you to assess how badly the disc is damaged and whether rolling will help in this particular situation. The masters don’t even take on a number of discs, knowing full well that they won’t be able to achieve the desired result.
  • If the disk can be restored, then it is installed and fixed on a special machine.
  • The machine has a roller made of alloy steel. The disk rotates along it, gradually returning to its original shape.
  • After completing the operation of the machine, a control check of the shape and geometry is carried out, and the necessary measurements are taken.

Upon completion of rolling, a balancing procedure occurs. It also cannot be done visually. Another specialized machine is used here.

Restoration of alloy wheels

In reality, rolling technology is more relevant for stamped rather than cast wheels. It is advisable to use such a machine for cast or light alloy products only in some cases. This applies to a situation in which the damage turned out to be extremely minor. When defects appear in the form of chips, dents or cracks, other approaches are used.

Most often, alloy wheels are restored using 2 main methods.

  1. Argon welding. It does not guarantee in all situations that the disk can be fully recovered. The main problem of the situation is that such products cannot be heated, even slightly. This can negatively affect performance, strength and the tendency for new defects to appear.
  2. Manual straightening. In fact, they begin to apply gentle blows to the cast or light alloy wheel in order to thereby eliminate any irregularities and dents. The procedure is long, painstaking and requires extreme care. Because of this, not all craftsmen straighten discs manually.

Occasionally, some craftsmen use hydraulic jacks and other similar devices during straightening to help return the product to its previous shape. But the use of such devices requires strict adherence to technology and the experience of the master.

In practice, light alloy cast wheels are practically irreparable. In extremely rare cases, they can be restored, and only partially and not in all car services.

Methods for rolling stamped discs

There are two technologies for rolling stamped discs. The first technique assumes that the disk will be rolled over the entire surface, including surfaces that have not been subject to deformation. On the one hand, when using this technology, the wheel disk turns out to be quite balanced, but there are also certain negative consequences of full rolling. Any metal under the influence of strong additional loads begins to change its structure. Moreover, the change in structure primarily concerns the surface layer.

Rolling a stamped disc

To put it simply, the outer layer of metal in the disk begins to thicken. However, this does not compact the inner layer of metal. With this process, internal stresses arise between the compacted outer layer and the inner, relatively soft layer. And any stress in the metal can lead to cracks. In addition, the outer layer of metal becomes more brittle after full rolling. And the thickness of the metal over the entire surface of the stamped disk becomes smaller. The second technology involves eliminating deformation only in the damaged area of ​​the disk. The roller of the rolling machine does not touch the entire (not deformed) surface of the disk, but only works on the damaged area. This softer rolling of stamped disks practically does not change the internal structure of the metal, with the exception of the deformed area. And with this technology, the process of restoring a stamped disk occurs somewhat faster. However, it is worth noting that the balance of a disc that has been rolled using soft technology is somewhat more difficult to achieve. But with the right approach and the professionalism of the service workers, the geometry of the stamped disk after the soft rolling technology turns out to be close to ideal. In addition, the spot (soft) technology for disk restoration costs the car owner slightly less than disk restoration using the first technology.
